Aftercooler and Charge Air Cooler Service in Australia
On a turbocharged marine diesel, the turbo compresses intake air and heats it in doing so. The aftercooler cools that air before it enters the engine, making it denser. On most marine installations it does that using raw seawater — which means a seawater-cooled heat exchanger sitting directly in your engine’s intake tract.
That arrangement is why aftercoolers matter far more on a boat than an intercooler does on a truck. If it corrodes through, seawater goes straight into the cylinders.
Why they fail
Seawater-side corrosion. The primary failure. Salt water plus dissimilar metals plus heat, on a component with thin tube walls.
Marine growth and scale restricting the seawater side, which reduces cooling and raises intake temperature.
Neglected anodes. Many aftercoolers have their own anode. When it is gone, the aftercooler corrodes instead. → Anode inspection and replacement
Oil fouling on the air side from turbo seal leakage or crankcase breather carryover, which insulates the tubes.
Symptoms
- Loss of power at the top end, and higher exhaust temperature
- Black smoke under load
- Salt water in the intake manifold or in a cylinder — the serious one
- White smoke and rough running, if water is entering
- Hard starting or a hydrolocked engine after sitting
The progression matters. An aftercooler that has begun to perforate may only weep under pressure at first, then increasingly, then enough to hydrolock the engine while it sits.

The service
- Removal and dismantling; end caps off
- Cleaning of both the seawater side (descaling, growth removal) and the air side (oil and carbon)
- Pressure testing — the essential step, confirming no path between seawater and air sides
- New O-rings, seals and gaskets
- Anode replacement
- Inspection of the turbo, since oil on the air side means a turbo seal issue
Many engine makers specify an aftercooler service interval. It is one of the most commonly skipped items on marine engines, and one of the most consequential.
If yours has already leaked
Water in the intake is not a “clean it and carry on” situation. The engine needs inspection for water in the cylinders, corrosion of valves and bores, and contamination of the oil. Depending on how long it ran, the range runs from an oil change and inspection to a rebuild.
